MAHLE introduces new range extender technology for heavy electric trucks

MAHLE GmbH announced at its Tech Day 2026 that its MAHLE range extender system will be presented as a world premiere at IAA Transportation 2026 in Hanover, Germany, from September 15 to 20. The integrated solution is developed for heavy electric trucks and combines multiple vehicle systems into a compact module. The technology aims to support battery-electric truck operations by improving driving range, reducing vehicle weight, and maintaining stable performance under demanding operating conditions.

The new range extender system integrates a generator, internal combustion engine (ICE), thermal and fluid management systems, fuel tank, AdBlue tank, and exhaust gas treatment into one compact unit designed for heavy-duty BEV truck applications. According to MAHLE, a truck equipped with this system can achieve a total range of more than 800 km while continuing to deliver reliable operation in challenging conditions. The solution enables manufacturers to optimize battery sizing while supporting long-distance commercial vehicle applications.

Battery reduction and emissions benefits

The system allows approximately one-third of the existing battery capacity of a battery-electric truck to be replaced with a smaller battery configuration. This approach reduces the overall vehicle weight by around 600 kg, creating potential benefits for efficiency, payload capability, and operating performance. Germany-based MAHLE stated that the range extender can reduce CO2 emissions by around 80% compared with a conventional drive system when operating in range extender mode.

When operated with renewable fuels such as HVO100, the technology can achieve virtually CO2 zero emissions according to MAHLE. The system provides an additional pathway for heavy-duty vehicle electrification by combining battery-electric operation with a compact supporting power generation solution. This approach addresses challenges associated with long-distance electric trucking, including battery size, vehicle weight, and operational flexibility for fleet operators.

Additional electric drive innovations from MAHLE

MAHLE will also present its Contactless Transmitter (MCT) electric motor as another world premiere at the event. The permanent-magnet-free e-motor has been developed for heavy commercial vehicle electric drive axles and eliminates the requirement for rare-earth elements. The motor avoids the use of up to 3 kg of rare-earth magnets per vehicle while delivering a peak output of 370 kW and torque exceeding 900 Nm at 3,900 rpm.

The company will further showcase a new Power Cell Unit (PCU) and oil management system that integrates the oil filter, oil cooling system, bypass valve, and other optional functions for the first time. These components are designed to reduce fuel consumption and operating costs while supporting multiple powertrain applications. MAHLE GmbH stated that more than 35 electrified vehicle platforms from leading passenger car and truck manufacturers are expected to launch using its technologies and products between 2026 and 2029.
